BUFFALO, NY, September 28, 2021 – Unifrax, a leading manufacturer of high-performance specialty materials, today announced new data obtained following advanced testing of FlexCat, a high-surface area flexible material designed to provide enhanced catalyst effectiveness demonstrating increased yield with reduced weight and PGMs. FlexCat by Unifrax was introduced earlier this year as a game-changing solution for specialty catalyst markets. The new material offers enhanced production for specialty chemical and industrial catalytic reactions, including hydrogen production.

This is the latest round of testing and continued demonstration of FlexCat’s promising performance. FlexCat test data presented in July, showed increased yield, and lower carbon footprints. We continue to conduct our key performance evaluations with German-based high throughput experimentation company hte GmbH, a leading provider of high throughput catalysis research.

In the most recent campaign, hte conducted a 10 cycle PDH reaction study comparing the innovative new substrate to conventional pellets coated with like to like metal loading formulations derived from literature, but not commercially optimized. When compared to conventional catalyst support, FlexCat:

  • Produced 4 times more propene
  • Ran 2.5 times more cycles than the pellets, showing increased life span across 10 full cycles
  • Produced up to 80% less coke
  • Demonstrated superior resistance to irreversible deactivation
  • Maintained consistent activity during each 8 hour production cycle with superior selectivity
  • Regenerated 40% faster using less energy, allowing plants to get back to producing faster

Additionally, FlexCat produced 25 times more propene per catalyst weight due to its significantly lower mass compared to conventional pellets. FlexCat also successfully produced more propene per gram of platinum used in the reaction, allowing for more throughput without adding more costly precious metals to the formulation.

Earlier testing by hte GmbH, targeted a model reaction of propane dehydrogenation (PDH) as a common industrial process and compared FlexCat to a literature derived and pellet-supported catalyst. FlexCat performed with significantly higher production throughput, increased runtime and the ability to reduce carbon footprint.

“This new data underscores FlexCat as a truly revolutionary offering,” said Chad Cannan, senior vice president of research and development at Unifrax. “We ran 10 full cycles on stream to see how FlexCat performed compared to a conventional catalyst pellet coated by HTE with commercial methods. These two catalysts were then compared against each other on performance throughout the 10 cycles. We produced up to 80% less coke throughout the cycles which delivers reduced regeneration times and allows you to get back to producing faster,” said Cannan. “This further supports our first published data showing the potential of FlexCat to significantly increase production, reduce coking, and increase selectivity; addressing emissions concerns and providing a safer environment for employees and surrounding communities.”

As construction continues at the New Carlisle, Indiana facility, the company celebrates its first large-scale silicon fiber production line today!

New Carlisle, Indiana – September 17, 2021 – Today, Unifrax, a leading manufacturer of high-performance specialty materials, held a ceremonial event celebrating its first large-scale SiFAB Silicon Fiber Anode Battery Technology manufacturing line, which is currently under construction at the company’s north central Indiana facility.  The event recognized Unifrax’s ongoing partnership with the State of Indiana and St. Joseph County, along with SiFAB’s continued progress. Unifrax executives, along with the SiFAB manufacturing team and local and state government officials, kicked off the ceremony at 10 a.m. EDT at the New Carlisle, IN plant, with remarks by John Dandolph, president and CEO, Unifrax.

“Through the support of the State of Indiana and St. Joseph County, we have the ability to leverage our existing New Carlisle facility and add new infrastructure to significantly accelerate the timeline for supplying SiFAB to our customers,” said Dandolph. “It’s a joint effort that we wish to celebrate. The SiFAB manufacturing line was officially announced in June 2021, and earlier this month, Unifrax released data following advanced testing of SiFAB, demonstrating promising performance in multiple battery systems in addition to successful application in roll-to-roll processes in standard manufacturing scenarios.

The new line is slated to create up to 20 jobs by the end 2022, with additional growth anticipated by the end of 2023.

The new fiber solution demonstrates promising results for the petrochemical industry, with research supported by German-based high throughput experimentation company hte GmbH.

BUFFALO, NY, July 20, 2021 – Unifrax, a leading manufacturer of high-performance specialty materials today announced initial results of the first phase of its testing campaign,  performed at hte GmbH, leading provider of high throughput technology in catalysis research. These results support the ability of the recently launched FlexCat by Unifrax to significantly improve production throughput, increase process runtime and reduce a company’s carbon footprint.

FlexCat, a new customizable fiber based catalyst support material, is designed for use in industrial catalysis, improving the output of hydrogen and specialty gas production, chemical processing, air purification and other chemical manufacturing applications.

Tested by hte GmbH, Unifrax targeted a model reaction of propane dehydrogenation (PDH) as a common industrial process and compared FlexCat to a literature derived and pellet supported catalyst. Unifrax’s first step into industrial catalysis is a catalyst support material that has been proven to:

Provide enhanced yield and selectivity.

  • FlexCat increased output by 20 percent in the initial cycle, and retained at least 90 percent conversion activity during the subsequent cycle tested.
  • This patented technology provided more tortuosity, maximizing catalyst interaction and producing 50 percent less side products per cycle, including 4 times less benzene.

Reduce production downtime.

  • FlexCat retained its conversion activity throughout the two cycles, offering up to 50 percent reduction in regeneration time and up to12 percent longer run time.
  • FlexCat’s innovative product forms can be up to 10 times lighter than the conventional support being used, reducing loading and unloading time.

Allow for reduced downstream processing and cleaner outputs through plant optimization.

  • First lab scale data showed the potential of FlexCat to significantly reduce coking, improve conversion, and increase selectivity; addressing emissions concerns and providing a safer environment for employees and surrounding communities.

NEW CARLISLE, IN; BUFFALO, NY, June 15, 2021Unifrax, a Buffalo, NY headquartered global manufacturer of high-performance specialty materials, announced plans today to build its first large-scale SiFAB (silicon fiber anode material) manufacturing line at its north central Indiana facility that could add up to 74 new jobs by the end of 2023.

SiFAB is a proprietary silicon anode battery technology which enables significantly greater energy density in lithium-ion battery systems than prevailing technologies. SiFAB is currently in advanced testing and has shown promising performance in multiple battery systems. The anode technology has successfully been tested with incremental Si loadings of greater than 40%. Along with greater energy density, SiFAB is expected to provide faster charges and longer battery life for applications including electric vehicles, portable electronics, power tools, energy grid storage and aerospace.

Unifrax is uniquely positioned to meet customer demand and develop SiFAB at scale, due to its existing manufacturing plant and infrastructure in New Carlisle. The Indiana plant will be the first to begin building SiFAB long-term manufacturing capacity. The new line is slated to create up to 20 new jobs by the end 2022, with additional growth anticipated by the end of 2023. The Indiana Economic Development Corporation offered Unifrax up to $1.1 million in conditional tax credits based on the company’s job creation plans. These tax credits are performance-based, meaning the company is eligible to claim incentives once Hoosiers are hired. St. Joseph County has also confirmed $775K in county tax incentives.

BUFFALO, NY, April 21, 2021 – Unifrax, the leading manufacturer of high-performance specialty materials, today introduced FlexCat by Unifrax, a new high-surface area flexible media designed to provide enhanced catalyst effectiveness with increased yield using fewer raw materials. A game-changing solution for specialty catalyst markets

With many industries currently relying on alumina pellets to drive catalytic reactions, specialty chemical companies often grapple with stalled reactions because of clogged materials, large upfront investments and significant space requirements. They are also forced to contend with environmentally harmful emissions. To address these issues, Unifrax has designed a fibrous catalyst support solution that is 15 times lighter on average than the industry standard, while using significantly less precious metal catalysts and rare earth metals to drive an increase in yield while improving purity. Housed within a vehicle’s catalytic converter, the Eco-lytic catalyst support fiber is designed to replace the existing catalytic converter or add to existing systems in order to enhance emission reduction, consume fewer precious metals and raw materials, and drive lower energy usage through vehicle weight reduction.
